Morphological Diagram
Graphical representations of film growth classify the physical shape of a coating based on the conditions of its deposition. The structure zone model relates the temperature of the substrate and the energy of the incoming atoms to the resulting grain structure. It provides a framework for predicting whether a film will be porous or dense.
Zone Classification
Different regions of the chart describe specific physical characteristics like grain size and surface roughness. In the structure zone model, Zone 1 is characterized by tapered columns with voids, while Zone T consists of a dense fibrous grain. Achieving the desired Zone 3 requires high temperatures to allow for full grain growth and recrystallization.
Process Control
Adjusting the argon pressure and the bias voltage allows technicians to move between different regions of the diagram. The structure zone model guides the optimization of the sputtering process to meet the needs of a specific application. High density is usually required for protective coatings, whereas some sensor applications might benefit from a more open structure.
Diagnostic Application
Analysis of cross sectional images through an electron microscope verifies that the film matches the predicted morphology. If the coating shows unexpected porosity, the structure zone model helps identify which process variable was likely out of specification. This troubleshooting tool is essential for maintaining consistency in large scale manufacturing where chamber conditions can drift over time.
Qualification of a new process involves creating a map of these zones to find the stable operating window for the equipment.
